Similar things I think yeah. Main thing is those 32 outer handles have a square peg too so will slide in and give too much grief hopefully

Square peg round hole. Luckily the holes bigger than the peg

Need to get a cone cutter / step drill as I need to just go a bit bigger for the base of the handle to sit against the door

Can’t remember where I git to with this. I started the handle the other side and managed to put it in lower even though I carefully measured a lot. We’ll come back to that another day.

Petes been working on the door top on this side and it’s going really well. I need to put in some door guts to stiffen it up a bit so he can finish it. This means making the nuts that hold the door to the hinge captive and what a mare it’s been.

Bolts originally were m6 and nuts to correspond on the inside were too. The weld would get so hot it would essentially melt the Nut but not penetrate enough into the strengthener. So first 2 attempts caused the nuts to break and spin off. 3rd attempt got the nuts stuck on solid, but undoing the bolts they all snapped so I had to drop the door and cut them all off.

So while the door was off I drilled it all out to m8 as we have weld in captives on the shelf in that size. All bolted up ready to hopefully trouble free weld in tomorrow.

Door top looks good.
Wish I'd known about the weld-in captive nuts when we were first building the Pop!

Haven’t updated this in ages. Captives all stuck on and the inner panel on the b post is welded back in. I’ve also been building the doors back up into a solid thing. Have welded the door bottom inners in where the door shuts, then used old pieces of the door to make up the gap to it. I then took the bottom of the outer skin I had and flipped to box in the bottom of the door. Needs a bit of a finishing skim and bit more welding but seems to work well.

Changed out the door handle bolts to countersunk ones which makes a big difference - little job but essential.

I’ve also redone the inner arch I needed to. I didn’t take out the whole previous repair, but just put another piece in a bit lower where it was bent up. The repair panel comes oversize so I cut the bottom off it, then butt welded it in place. Then sliced it in the middle and stuck it on. The back edge to the a post gave a big gap so I cut it off and tried to angle it a bit better which has kind of worked.

I’ll put up some pics which might make the above make sense.

Well the photos look pretty impressive.  It amazes me what can be done with welding, it's a skill I've always fancied learning.  Never forgotten when I had an old Passat - the ones with angular rather than rounded shapes on ethe wings, someone bashed mine when it was parked and pushed the corner in.  A mate of Mike's came round with his kit, cut the corner off, reshaped it, welded it on again, perfect. Amazing.
